This is the way the iPod ends.
Not with bang, but a rather persistent 'Clunk. tick-tick. Clunk. tick-tick'
Yep, my dear old 40gig 3G iPod (unlovingly described in one article as 'the weird mutant one') has, if not having quite bitten the dust, certainly has a goodly spoonful of it hovering perilously close to its lips.
Some files I can copy, others I can't. There was nothing too important on it, it just means I'm in trouble if by chance my Mac Mini decides to spontaneously combust.
Let's see (a) what disk doctor can do and (b) if I can convince anyone to buy me a new iPod of some description, this close to christmas :)

That was exactly the way my ARCHOS player ended
twice.
First the 6 gig drive bit it. And when I replaced it I found the reason for its early demise. Those fabulous frenchmen that put it together slapped 2 sided tape over the small hole on the drive that said, oddly enough, "DO NOT COVER". It was only a matter of time (and elevation, as it blew its gasket after international air travel).
Then replaced it with a Fujitsu 20 gig (and since I did it myself know that the tape was NOT over the pressure valve) and that, after a period of active use that went on a couple of years, ended with "tick tick CLUNK" that you describe. Bad hard drive heads.

Which also wear out
Flash has a finite number of reads/writes. It's big, but reachable.
I'm on my 3rd USB key at work.

Um, are you sure it's the Flash that's wearing out?
It's the (erasing and) writing that has a finite life in flash memory cells. [link|http://www.findarticles.com/p/articles/mi_m0WUB/is_2000_March_6/ai_60034081|1 Million Write Cycles] is a common guaranteed benchmark.
I would be very surprised if the flash memory chips themselves were wearing out. Maybe the solder connections or the contacts were having problems?
Cheers, Scott. (Who has a SanDisk cruzer mini 512 MB and a Corsair Flash Voyager 1 GB and figures he'll never wear them out.)

Too small
I'm over 30G now.

For what?
I don't keep my MP3s on the player, just a selection. And there's no way I could listen to 30G of songs between trips away from the house.
I've got about 100G of MP3s anyways, so from that standpoint *everything* is too small. :-)

For me
I can't choose - don't make me choose among my babies - must have whole collection available at all times.

Agreed.
Mind you, I periodically cull the stuff I Just Don't Listen To, so I tend to keep my music collection hovering around the 20G point, which just fits nicely on my 20G colour iPod.

About the same here
I use Smart Playlists to control what's on my 20GB iPod based on when a song was last played. Rating | Rule | ***** | Always on iPod | **** | Once played disappears from iPod for 90 days | *** | Once played, disappears from iPod for 180 days | ** | Once played, disappears from iPod for 1 year | * | Never on iPod | | Always on iPod in "need to rate" playlist |

Same problem. Everything is too small
Besides, I find myself going through phases. Currently, Kansas from first release through AudioVisions with the addition of the solo work of Steve Walsh. Now, along with that comes the other "related" music of the time..which is generally the stuff that I listened to when Leftoverture and Point of Know Return were released.
In another week, I might be on another Pink Floyd kick based on the DVD that was passed on to me of a really great live show of David Gilmour...so that would take me off to the land of Roger Waters solo and all of the Rich Wright stuff, including the stuff he produces...blah blah blah.
Also, I have a group of radio friends that is keeping me current on the independent label "college radio" stuff.
So, I have the 20G basic player and I cycle things in and out as appropriate. Having 3000-5000 songs at your disposal generally means you always have something to listen to. (besides, Diana Krall is ALWAYS on the pod...she's dreamy and Elvis is one lucky ugly sumbeech)

It's still (just) functional
As far as drive death goes, it's pretty polite. I'm mostly able to get all my data copied, thought it takes about 3 'tick-tick Clunk' cycles to get through 1MB. But at least it's do-able.
I guess the big question now is - do I go the Nano, or the iPod with video?
